As a guy who has done a lot of things with robots, the only way I've gotten this to function are on plots like my RobCo Civic Defense plot and my Hydroponics plot from Industrial City, where the robot is spawned by the plot itself and then forcefully linked to the animation makers.

Are you able to litter the area with mines before the encounter and then move toward the shack and outpost zimonjia for cover? It might play to your characters strengths more

Sounds like a bug calculating the travel time, or a design decision based on the real life travel time instead of the in-game travel time to manually walk that distance in the game.
The real question is, if you're in PA, does it consume some of your fusion core? :P
Also, remember you can actually change a plots type by going to the Customize Plot option on the ASAM.
That way you could opt to change a plot from industrial, home or farm, whatever you don't need atm, into the necessary municiples to put comm and caravan plots if you need to in a city plan...
The robots resetting to default protectron actually happens if the robot is in a cell that undergoes a cell reset while that robot is in it.

Does a 2x2 in the cave connect? Is the cve close enough to one of your other settlements with a caravan plot to connect?
I'm not sure much testing has been done with mod-added settlements, so it's hard to know if that's contributing in this case.
The issue here is SS2 doesn't control how settlers are created in most cases. It handles settlers made via the vanilla recruitment beacons, via the automatron workbench, special quest settlers that are sent to a settlement as part of a vanilla or custom quest, etc.
As such, it can't only roll...
Where are you getting the 1x1 caravan plots from?
I have a mix of both 2x2 and interiors and they all connect, so I agree it sounds like you have a bug, but not sure what might be causing it.
Atm I have 2x2 caravans in Sanctuary, Red Rocket, Grey Garden, Starlight and I have Interior caravans...

Every companion had a flag in SS1, so I assume that's still true.
they don't really do anything, just give you more options on the settlement flags, some add-ons add flags as well. They're purely a decorative item as far as I'm aware.
